Thanks guys! I could do one for Gleylancer at some point since it's a pretty simple game.  I haven't played King Collossus all that much yet, so that one would be a little harder.  I'll probably do one eventually but it won't be that soon.  I think the next one will be Sonic Lost Worlds, then Gleylancer.  I just have a few covers to make first  ;) But there will be more manuals  8)

I'd use about 70g/m2 or 80g/m2 (maybe 90-100g/m2 for the cover) semi-matte paper and good laser printer.
Laser so the colors do not come of when reading the manual.

And how in **** I haven't seen this topic before.

I just used high quality laser paper with a nice gloss for the whole thing.  It looked really good when completed and the colours don't rub off or anything.  As for how I make them, well I have a template now for the design stage of it.  Printing it and cutting it out isn't too hard.  The worst part is finding a good printer that lines up the images well when you print front to back.  You need both sides of the page to be in the exact same spot for when you cut them out.  It took some trial and error, but I eventually found a good printer at the local print shop.

I finally finished the manual for my favourite Sonic hack: Sonic The Lost Worlds! 

- 16 full colour pages
- standard Genesis manual size
- full of Sonic-ey goodness

Looks pretty sleak! Just the cart label looks a bit faded. Wouldn't that be better in glossy style?

It is super glossy  ;D that's actually why it looks kinda faded/filmy like that.  It's hard to take a pic of it because of the reflection.  I'll try to get another photo of it later today.
