I have a ton of Master System Games and Manuals.
They are all the same size and shape, as are their Manuals.
I can post a picture of a Cart and Manual, and give it's dimensions, if necessary, but that'll have to wait till tomorrow. All of my Master System stuff is at another location.

Am I correct in assuming that all Master System Carts are the same Size/Shape,
and all Master System Cart Manuals are the same Height and Width?
Were there any variations made to them for markets outside of the US?
How about the Homebrewer angle? Anything I need to know about that?

2 official carts you might want to double check (I don't have them so I don't know) are the Sega CD Backup RAM cart, and the Sega Saturn Backup RAM cart.

Sega CD back up-cart is exact same size as standart Genesis cart.

I own all but 2 USA Master System games, and I've at least seen those 2, and all carts are the same size.  As for manuals, there isn't any real consistency, but they are all close enough that if you base your size on one, it will fit them all (as we are talking millimeters).  The biggest variant is the Sega Card games, like Ghost House, My Hero, Teddy Boy, etc.  The existing Sega Card game cases will only hold a card in place if it's in its original plastic sleeve.  If there's no sleeve, the Sega Card won't snap into place.  Most copies of Sega Card games I've seen, the plastic sleeve is long gone.  So you would need to decide if you want to design around the sleeve being there or not.  I have a few EUR titles and they have identical dimensions, carts and manuals both.  Though, JAP games are entirely different, and even have a different pinout on the cartridges themselves.  Unfortunately, I don't have any to provide dimensions.

Are all of the Manuals and Carts for 32X The same size and shape?

Same slight manual variations as mentioned for the Sega Master System, and I have all but 2 US carts, but have again at least seen those, and they are all identical in size.

That's pretty cool.  Are these pretty common?  How well do they work?  I'd be worried that player 3 or 4 would accidentally pull too hard on the controller and make the game glitch from a lose cart.

couple of other weird Genesis carts, the Wisdom Tree games



Also the Japanese Mega Drive carts are different... I think they are about the same size as US games though

There was also the Sega Genesis X-Band cart, Master System Convert II cart, and Saturn Netlink cart if those would count.

And in case you want dimensions for Mark III and SG-1000 carts, they measure 4.3 inches (10.922 cm) tall, 3.5 inches (8.89 cm) wide, and 0.7 inches (1.778 cm) thick.

Boxed Codemasters Game for Genesis

This is their official packaging.
Manual: 150 mm x 105 mm.

Is this CodeMasters Cart the same dimensions as a J-Cart?

This one is about 100 mm wide and 75 mm tall.

Boxed Japanese MD Game: Arcus Odyssey

It has those weird side-cylinder things on it.
The game fits nicely in USA Genesis Cases, and it will also do so in my cases. ;)

I thought about this too, and then sell foam interts that go inside, either pre cut or Just a rectangle that can be cut. Or, cardboard trays for specific carts that can be sold flat packed.  I would imagine it would drive down the costs immensely, as it only involves I mold.

He aims for perfection, and I at least want cases that are specifically tailored to specific games.
No wasted space and perfect fit, space save being the main factor.

The only tape measures I have handy are in imperial units, so for that, I apologize.

Saturn NetLink Cart
4 3/8" W
4 15/16" H
5/8" D (at the bottom and at the top, with a 1" depth in the modem area)

Saturn Action Replay Plus 4M Cart
4 3/8" W
3 1/8" H
5/8" D

The parallel port up top adds an additional 3/16" height in the top center of the cart.
