Seymour, there are a few ways that you can make this a LOT easier without spending a small fortune. Maybe even easy enough to produce enough to sell. Shoot me a pm if you're interested.

PM Sent.

Feeling a bit braver, I went ahead and finished off the Sixth Handmade GBA Insert.  8)

I'm gonna let the glue cure overnight, so they won't stick to each other, or the mailing envelopes.  :P

Thanks for the Faq, wiggy.

I've found a local printer that can print them, on Cardstock that is the Same Thickness as the OEM Box, and contains no recycled materials. It is white on both sides.

The material is way too thick to fit in a standard printer that can direct-print onto it, so there's a Plate Charge Involved in doing this.
Luckily, I'm able to absorb the cost of the printing plate, just barely.
The first run has to be for 500 sheets, to accomplish that.

The first run will be ready on Wednesday.
As for pricing, I'm going to charge less than one dollar for each one.
I need to do some maths, and double check some settings in PayPal, before I have an exact figure ready.

I just got back from the Printer with a Box of 500 GBA Insert Tray Patterns!

They're hiding inside my Trunk, where it's nice and safe.

I can't start prepping them, or take any additional pictures, until later this evening, because the APT Workers will be coming in and out most of the day, making repairs to our Air Conditioner, and Bathrooms.  :-\
So, I pushed back their Release Date to Tomorrow.

Very nice; is that a printout of my design that I gave you, on top of the box?

Actually, it's one I made myself. XD
I scanned one of my hand-traced patterns into my PC, and used Paint Shop Pro 7 to add a second layer.
I used PSP7's Draw Tool to overlay solid and dotted lines on top of it, on the second layer.
I then deleted the First Layer (my hand-traced scan), so all I was left with were the lines drawn with PSP7.
I then used MS Paint to clean it up a bit, and fix some minor alignment mistakes I had made in PSP7.

It took me a couple of hours, because I haven't used the Draw Tool in PSP7 before.  :P

Solid = Cut Lines
Dotted = Fold Lines

EDIT: I just realized that it is near to impossible to see which lines are dotted, in the above photo.
I'll be able to take better pictures after the work crew leaves.

I'm going to spend the weekend cutting and gluing as many of the GBA Trays as I can.
I'm also enlisting the help of my Two Sisters, and a few of my Friends.
I'm hoping we can do all 500 by Monday.

I'll let ya'll know how it goes.  ;)

BTW, they will be 50 cents each, and only come as Cut and Glued (Ready to Go).
I'll remove the two variants from the placeholder page on my website, one we're ready to sell em.

Reminds me of an episode of Big Bang Theory with Penny making rhinestone jewellery.  Are you going to be singing sea shanties to hurry the work force along? LOL

One day rush  ;D

Maybe you should consider selling at least some unfolded.  2 ways that would help,

1) less likelihood of being crushed in transit.

2) WAY cheaper shipping.  Mail as a letter in a 9x12 envelope.  Probably get away with 50-75 cents for 4 or 5 at a time.

BTW, nice job on getting 'em done!
