WAY overdue revision of the how-to on this guy. I've got it down so that the basic case can be assembled in just a couple of minutes. Check out the video for the basics.

Supplies needed:
• UGCs
• 15-30W Soldering iron with pointed tip
• Box cutter/Xacto knife
• Pop rivet gun and 1/8" diameter + 1/8"-1/4" grip rivets
• Clear 3-ring binder sleeves (http://www.staples.com/Staples-Heavyweight-Presentation-Sheet-Protectors-200-Pack/product_612997)
• Some sort of straight edge
Cut the original sleeve off the UGCs first (not seen in vid), decide how you want to orient the UGCs, cut the binder sleeves to the correct height, then pretty much follow the vid. Also works on DS cases. There's really no reason that anyone can't make these now with very minimal investment (the pop rivet gun can be had for about 12 bucks at Home Depot).

Amazing! Really looking forward to seeing how you did this so cleanly! I can think of SO many uses for a UGC phat. 8)
Is the cover just a standard UGC cover with the spine twice as wide, or is there a more exact measurement?

Yup, 2 UGCs, double wide spine (minus like 2-3mm to account for glue sploogies on the outer edges).

5 mil is a bit thicker than what DVD/game cases use, so you could prolly get away with 3-4 mil without issue (those cheapo DS cases use 1 mil and the DVD cases that I measured use 4 mil). You can find this stuff online fairly easily in rolls. You'll obviously need something wide enough to fit the UGCs top-to-bottom, so you'll want to look to the book and archiving world for a large enough roll. This is pretty much the exact product that I'm using.

Well, it seems that the hot melt isn't working as well as the initial results indicated (which was my fear in the 1st place). I'm gonna experiment with a bit more heat in order to get the plastics to bond, as well a bit of abrasion to the polyester sleeve in order to gain a little extra grip from the hot melt (which is the side that's pulling away from the adhesive).
Whatever ends up being the solution, believe that I'll find it. If all else fails, with regards to what I have on hand, then I'll pick up some of the plastic adhesive that I posted earlier. Otherwise everything is as right as rain. The polyester works great for keeping the printouts contained and it's archival, so no fear of it browning the paper or premature fading, and we all know how great the UGCs themselves are, save for the somewhat brittle nature of the hard plastic.
More to come, including a generic template so you guys and gals can get started on some covers of your own ;D

Pretty sure I have a solution that'll work for almost everyone (in the US at least). I'd like for anyone to be able to try and tackle this without having to order a million supplies online, so I'm trying to keep materials/tools to what you can find at Home Depot and whatnot (still trying to figure out a chain store that carries the polyester film).
Grabbed a Loctite product for plastics that seems to be working well and isn't a huge headache to work with. I just wanna give it a day or so plus some abuse to make sure it'll hold up. You know, product testing and all. Very close to a complete writeup at this point...

Well, here's a generic Double UGC template for anyone that wants to have a go at it. If you're gonna do a triple, then just add an inch to the overall width (300 pixels).

Same as the normal UGC, legal size. You should be able to print up to a triple UGC with legal sized paper ;)

I never thought about using rivets? Very Interesting?
How about casing for a game gear? What do you recommend? To make a case taller?

Well, I found a supply of the PET film that is required for a good price in usable amounts. Hope this gets some of you folks to try this project out!

Also, I've had a few people request that I make and sell these. I can definitely do that if you guys want. I can also sell a "raw" kit so to speak. I would likely consider a kit as 2 cases riveted together with a sheet of the film. That keeps you guys from having to buy a rivet gun, rivets, a case of UGCs (of you don't already have some), and a roll of the film. I imagine that would work well for a lot of you that may only need a couple of these versus someone like myself who is just gonna make dozens of them to fit all sorts of crap into. I think I've already got about 15 double UGCs, 4 or 5 double DS cases, and at least one triple DS case on my shelves ;D

So, irvgotti452 asked me to make a few cases a while back. In fact, so far back that I'm embarrassed to say how long I've been putting it off. Anyway, I got 'em wrapped up and I'm really proud of this batch. They're the nicest I've made yet by far. I started using a new foam that gets glues in (the self-adhesive foam strips to stick perfectly and eventually come loose) and I've tweaked my process a bit here and there to get it a lot closer to where I'm happy with the quality, which is part of why I put off making them for others for so long. I didn't want my name on something that I don't think it perfect or close to it. Anyway, here they are!

PSP, GBA SP, and DS lite. I also just finished some cases for Larry, and I'll post pics of those soon.
I'll gladly make these for others, but I'd prefer to do it in more of a group buy manner. It takes a lot of setup and whatnot to get them going, and it sucks making 1 or 2 at a time for that reason. If I could make about 10 or so, then I would be a lot happier to make them, and I could save you guys a few bucks in labor costs. Lemme know if there's interest and I'll make a GB thread :)

They're pretty dang good at this point. The durability and longevity was the biggest concern.
- The outside sleeve stays put REALLY well at this point and will take a good amount of abuse.
- I now use a nice furniture grade foam to hold things in place. It should last a good, long time and take whatever you can throw at it.
- The material that I use for the sleeves is 100% archival. No worries of your covers yellowing or anything like that over time.
Making so many was really the key to getting them to the point that they are at now.

Now that I'm back from vacation, I think I'd like to get a few of these made sometime soon. I could probably do it myself, but I think I trust Wiggy's skills over my own. ::) I'll take a look and see what I'd like to get some double ugc cases for, and I can provide any UGCs needed. Wiggy, could you PM me your pricing? It might be a few weeks before I can do it, but I'd love to get my handheld systems all cased before the end of the year.

Yup, or just use em as is for multiple game sets.
A dremel or really sharp blade will cut through the center area.

I saw someone posted a link to a roll of similar stuff, but I only have a small number of cases I want to put a sleeve on so I don't want to spend too much on the project.

Just go to staples/office max and look for clear binder sleeves. Any brand will do, just make sure they're full sleeve and not divided in any way.

The covers were custom designed by an Australian video supply site/store. I bought their entire run, which I used most of for my various Sega game collections (thousands of games :-[ ). I have about 500 left which I am now ready to sell as my collection is now as complete as it can be (wish those Russians would stop making new games...). They are clear (not black).
The printing dimensions are:

3DS XL fits without having to modify the cases at all. I put the system in the bottom UGC, and charger in the top ;)

Binder sleeves actually. Then I just use a straight edge and soldering iron (run it down the edge like a knife) in order to bond it.

I thought that you mentioned something that the clear sleeve wasn't welding well on the plastic, I think it was because of the soldering iron or something like that and you where searching for another solution.

Wiggy's method works pretty well for me. It just takes a lot of practice to get a nice thin seam that holds. My first few were pretty ugly. :P

You’ll need 11x17 or larger iirc.
